Why the brushes used in dc machines are made of carbon not
from other metal?

Brushes with metal will lead arc and more wear & tear, Hence for large rating we will use carbon brushes. And for toy motor and very small motor use metal brushes.

15hp motor wound by 0.9mm & 0.95mm magnet wire. at no load test it draw 4.2A current. Another motor with same condition draw 9.2A current. How can that occur? pls help

The DC generaror,s induced output emf is connected with a DC motor(as load). when increasing the load of the motor by using brake drum or any way. what are the parameters will changes in both motor and generator(voltage, current, resistance, frequency, speed, torque, power, flux etc...) 2. Similarly for AC generator and AC motor 3. similarly if using DC batteries instead of DC generator, What happens?

For a 6.6kV Motor it is recommended to do megger test with 500 V d.c and not more than 5kV d.c but the Hi voltage withstand test should be performed by 12kV AC. Why the dc voltage test should be limited but AC voltage withstand test could be with such a high voltage?
